Closed die heavy forging is a type of forging process in which the dies move towards each other, encompassing the entire or part of the workpiece. The heated raw material, close to the shape or size of the finished forged piece, is placed in the lower die. The shape of the forged piece is negative and inserted into the upper or lower die. The impact of the upper die on the raw material from above shapes it into the desired forging shape.
Characteristics of closed die forging
Compared with open die forging, closed die forging has the following characteristics:

1. High metal utilization rate: Closed die forging produces little or no metal flash, and the forging inclination angle is generally 1°-3° or even no inclination angle, which can increase the metal utilization rate from 25%-70% to 50%-85%.

2. High forging quality: The forged pieces produced by closed die forging are very close to or even identical to the finished products in shape, with the metal fiber flowing completely with the shape. Deformed metal flows in the three-dimensional stress state, which is conducive to improving the plasticity of the metal material and effectively preventing the occurrence of loose tissue inside the forged pieces, resulting in higher mechanical performance.

What is closed die forging?

Closed die forging, also known as impression die forging, is a forging process in which the metal flow and filling take place entirely within a closed die. This means that the deformed metal cannot exit the die, and the volume of the metal remains constant within the cavity. As a result, the metal is forced to flow and fill the cavity, which only produces small amount of flash without any burrs. Therefore, closed die forging is also known as flashless forging.

During closed die forging, no flash groove is needed, which reduces the amount of flash material and eliminates the need for flash trimming equipment. Closed die forging can achieve high precision and is suitable for forging disc-shaped or axisymmetric short shaft type parts. However, it requires high precision in cutting the raw material, which limits its applications.

What is the process of metal flow in closed die forging?

The process of metal flow in closed die forging can be divided into three stages:
The first stage is the basic forming stage. During this stage, the workpiece begins to deform and fill the cavity, and the increase in deformation force is relatively slow. Depending on the nature of the forging, this stage can involve upsetting, pressing, punching, or extruding.
The second stage is the filling stage. During this stage, the deformation force increases by 2-3 times compared to the first stage, but the deformation amount ΔH2 is relatively small.
The third stage is the formation of vertical flash. At this stage, the workpiece has already become a rigid body and further forging pressure is needed. The pressure can fracture the cast structure of dendrites, compact the porous structure, and produce vertical flash at the end of the workpiece. The thinner the flash, the higher the height, and the greater the compressive stress on the sidewall of the cavity. In severe cases, it can lead to the damage of the cavity.
The characteristics of closed die forging are as follows:

(1) It eliminates the use of flash material and the flash trimming process.

(2) Materials deform within the closed cavity with significant three-dimensional compressive stress, which enhances plasticity and is advantageous for low ductility materials.

(3) The flow lines are more reasonable, which improves mechanical properties of forgings.

(4) The size of the raw material and the positioning within the cavity must be accurate, it is difficult to remove the forging from the die, and a knockout mechanism needs to be designed to facilitate the removal of the forging from the die.

Ⅰ. What is forging

Forging is a processing method that uses a forging machine to apply pressure to a metal blank to produce plastic deformation to obtain a forging with a certain mechanical performance, a certain shape and size. Forging and stamping belong to the nature of plastic processing, collectively referred to as forging and pressing. Forging is a commonly used forming method in mechanical manufacturing. Through forging, the as-cast looseness and welding holes of the metal can be eliminated, and the mechanical properties of forgings are generally better than those of castings of the same material.

Ⅱ. The connection between forging and pressing, and cold forging

Forging can be divided into cold forging and hot forging according to the temperature of the blank during processing. Types of cold forgings are generally processed at room temperature, and hot and cold forging process steps are processed at temperatures higher than the recrystallization temperature of the blank metal. Sometimes, the forging performed when the temperature does not exceed the recrystallization temperature is called warm forging. However, this division is not completely uniform in production.

According to the forming method, forging can be divided into free forging, die forging, cold heading, radial forging, extrusion, forming rolling, roll forging, rolling and so on. The deformation of the billet under pressure is basically not restricted by the outside, it is called free forging, also called open forging. The deformation of the billet in other forging methods is restricted by the die, which is called closed mode forging.

There is a relative rotational movement between the forming tools such as forming rolling, roll forging, and rolling and the blank, which pressurize and shape the blank point by point and gradually, so it is also called rotary forging. Adapter is one of the most important part of G.E.T system, especially the cast lip system. Either made by casting or forging, an adaptor installed between the lip and the tooth. It's nose and pocket support the main structure.

WALKSON mainly focus on providing big size cast adaptor, components made by casting. The main material for this adaptor is low alloy high strength steel which contains chromium, nickel, and molybdenum. The typical weight of them range from 100kg to 300kg. After quench and temper, the final microstructure is mainly tempered martensite. Its mechanical property result can achieve 1200 tensile strength with 25 J/cm2 impact energy at ambient temperature and hardness of the casting surface is between 380~420 HBW.

Casting methods design is the first important step to achieve a good quality adaptor. As WALKSON has very experienced methods engineer assisted with the FEM software such as Magmasoft / Intecast. We will conduct FMEA at prototype stage to avoid most of the casting defects that may happen during the following manufacture process.

Following the methods designing is pattern tooling designing, the designing of the pattern tooling also has a big influence on the final casting quality, such as the core print draft, the contraction scale, good pattern tooling designing can make sure a clean mold cavity is obtained after close and accurate nose and pocket size and location are achieved.

The key to the molding process is to make sure the shopfloor operation is conducted strictly according to the methods card. Such as using the correct sleeve/chill or isotile brick, as this has a direct influence on the adaptor's inner quality. The paints baume degree and paint coating thickness control is important, the surface quality rely a lot on them.

During melting process, the key control point is online element analysis, WALKSON’s foundry has spectrograph and can adjust all the element to the required value. Wire injection machine with CaSi wire is highly practical for deoxidation. And Zirconium is a good option if the AL level is considered. At last are the tapping temperature and pouring temperature and pouring time control. WALSKON use bottom pour ladle which is also big advantage to make clear casting.

After knock-out, pneumatic knock-off gun is used to knock off the feeders, ingates and runner bars. Normally the knock-out temperature is recommended to below 50 ℃. On one hand this can improve the working efficiency, on the other hand it can reduce the cracks caused by traditional hot cutting. During the heat treatment stage, the heat treatment tray, the loading methods, the capacity of the quench tank, the speed of agitation system, the heat quenching temperature and the transfer timing are extremely sensitive as those factors affect the final mechanical property. WALKSON can provide specially formulated Tungsten Carbide Overlay (TCO) applied by Plasma Transferred Arc Welding (PTAW) process on any casting or fabrication part surface to increase the wear-resistant property of the part.

For extremely abrasive applications, the overlay properties in the following chart will be used. The lifecycle of this type of overlay by PATW welding is 5-6 times longer than Chrome Carbide Overlay. Typical Applications of this kind of overlay are Slurry line, slurry pump suction and discharge spool, wear spool, spray nozzles.

Why Choose WALKSON PTAW Welding

What is Plasma Transferred Arc Welding Process？
PTA stands for plasma transferred arc welding, which is a natural progression of the GTAW method. It's a simple-to-automate connection approach that produces higher-quality joins and welds by precisely controlling critical welding parameters. It's perfect for surfacing and cladding in heavy sectors including oil and gas, mining, and energy generation. Plasma transfer arc welding is a time-consuming and difficult joining method. It works by inducing a high-density plasma transfer arc, which has enough energy to melt the base metal workpiece and metal filler powder. The pilot arc is first created by ionizing inert gases (argon, helium, hydrogen, etc.) with the tungsten electrode and torch nozzle arc. By discharging plasma gas through the decreasing nozzle, the pilot arc is turned into a transfer arc. The plasma column is essentially throttled to a high temperature, a high jet velocity, and a high energy density.

Transferred VS. Non-transferred Plasma Arc Welding
The main arc in TPAW is established between the tungsten electrode and the guide electrode. Compared with non-transferred plasma arc welding (NPAW) where one of the arc terminals is a nozzle, the workpiece is not connected to the circuit, and the energy loss is less than NPAW.

As the welding current and plasma gas flow rate increase, the diameter of the ablation zone of the TPAW (ie, the energy received by the workpiece) is much larger than the diameter of the NPAW. The MZ area and HAZ area of the TPAW weld are smaller, but the penetration depth of the PAW weld is similar.

Under the same parameters, the MZ or HAZ cannot be observed in the NPAW weld, indicating that the total heat input distribution of TPAW is much larger than that of NPAW . This trend provides a possible way to better control the energy of the plasma arc and expand the application of the plasma arc.
